The alternator (also called the generator end or genend) is the component that actually produces electrical power. While diesel engines get most of the maintenance attention, alternator problems can be equally devastating — and often more expensive to fix if caught late. Understanding alternator health is essential for anyone operating generators in the UAE's demanding environment.

How a Generator Alternator Works

In simple terms, the diesel engine spins a rotor inside the alternator's stator. The rotor creates a rotating magnetic field that induces electrical current in the stator windings. Key components include:

  • Rotor (field winding): Creates the magnetic field; powered by DC excitation current
  • Stator (armature winding): Stationary coils where AC power is generated
  • Brushes and slip rings: Transfer excitation current to the rotating field winding
  • Automatic Voltage Regulator (AVR): Controls excitation current to maintain stable output voltage
  • Bearings: Support the rotor shaft for smooth, low-friction rotation
  • Cooling system: Fan-driven air cooling to dissipate heat from windings

Warning Signs of Alternator Problems

Voltage Fluctuations

If your voltage meter shows inconsistent readings under steady load, the AVR, brushes, or windings may be deteriorating. Fluctuations greater than ±5% of nominal voltage require immediate investigation.

Overheating

The alternator should not be excessively hot to the touch during normal operation. Overheating causes:

  • Winding insulation degradation (leading to shorts)
  • Bearing lubricant breakdown
  • AVR component failure

Common causes include blocked cooling air passages (dust accumulation), overloading, or bearing failure.

Burning Smell

A burning electrical smell indicates insulation breakdown in the windings. This is serious — continued operation risks a winding short circuit and total alternator failure.

Unusual Noise from the Alternator End

A high-pitched whine or grinding noise points to bearing failure. Bearing replacement is relatively straightforward if caught early, but a seized bearing can destroy the rotor.

Diagnostic Procedures

  • Insulation resistance test (Megger test): Measures insulation integrity between windings and ground. Readings below 2 megohms indicate moisture ingress or insulation breakdown.
  • Winding resistance test: Compares resistance across each phase. Imbalance greater than 5% suggests a shorted turn.
  • AVR output test: Measure excitation voltage with a multimeter while varying load to confirm the AVR is responding correctly.
  • Bearing inspection: Check for axial and radial play by hand when the generator is stopped. Any detectable looseness means replacement is overdue.
  • Visual inspection: Look for discolouration on windings (indicates heat damage), carbon dust (brush wear), and contamination.

Common Alternator Repairs

  • Brush replacement: Simple and inexpensive — typically AED 200–500 including labour. Should be done every 2,000–3,000 operating hours.
  • AVR replacement: AED 1,500–4,000 depending on generator size and AVR type. Usually resolved within hours.
  • Bearing replacement: AED 800–2,500. Requires alternator disassembly but no winding work.
  • Winding rewind: AED 5,000–25,000+ depending on alternator size. This is the most expensive repair and requires specialist workshop facilities.
  • Diode rectifier repair: AED 500–1,500. Failed diodes cause reduced output and waveform distortion.

Preventive Measures

  • Keep alternator air vents and cooling passages clean — blow out dust monthly
  • Maintain proper alignment between engine and alternator
  • Never exceed the rated kVA continuously
  • Perform insulation resistance tests every 1,000 hours
  • Store idle generators in a dry, covered area to prevent moisture damage to windings
